Working out solutions to fulfil future emission regulations is the main task in the development of future direct injection diesel engines. In the processes of fuel atomization and mixture formation the injection system plays a decisive role. Application of new and more flexible injection systems helps to optimize injection rate profile, droplet distribution, vaporization and in consequence combustion and emissions. Consequently the development of such new systems requires detailed analysis of the influences of all parameters on the fuel injection process.
In the study presented a needle lift controlled Common Rail System, a Pump Line Nozzle Injection System and a new Amplified Piston Common Rail System, allowing flexible injection rate shaping, were investigated. At first the fundamental hydraulic characteristics of the three different systems have been examined at an hydraulic test bench. Using modern optical diagnostic methods, the three systems have been compared regarding the parameters influencing mixture formation. Using transparent acrylic glass nozzles having real geometric dimensions, the internal nozzle flow was observed. The three injection systems characteristically showed different needle lift velocities. This was found to influence the flow inside the needle seat and nozzle body. In the case of the Common Rail system with constant high pressure ahead of the nozzle seat and relatively slow needle lift velocity this resulted in a highly turbulent flow into the nozzle sac hole. Consequently an instable nozzle flow and a higher primary spray break up could be observed at the start of injection, causing an increased spray angle and air entrainment into the fuel spray. These effects resulted in a faster mixture formation, combustion and hence a higher formation of nitrogen oxide.
The results show how an injection system with rate shaping capability and a short period of needle seat throttling during needle lift has potential for a reduction of engine out emissions.
