To develop the next generation of efficient automobiles, an extensive ongoing effort in the automotive industry is to reduce the vehicle mass. As such, one of the most promising avenues under examination is to employ alloys of aluminum (Al) and more interestingly magnesium (Mg), which is the lightest commercially feasible structural material. Application of Mg-based components in automobiles is challenging not only because of the required mechanical properties but also the desired corrosion resistance in service. Inherent problems with magnesium alloys and magnesium alloy mixed materials is their poor corrosion resistance. Thus the use of corrosion resistant coatings is an integral part of the manufacturing process, but remains plagued by coating failure that results in catastrophic corrosion. Most Mg alloys are susceptible to microgalvanic corrosion due to the presence of multiple phases with different electrochemical potentials, leading to multiple micro-scale galvanic corrosion activity within the microstructure. Coated Mg alloys have improved corrosion properties but often fail in micron scale defects. The automotive industry, particularly our industrial partner General Motors, wishes to modify their current coating protocol to include specialized additives that can prevent or repair (self-heal) the coating defects in Mg alloys currently used in their vehicles. In this project, we will test the industrial feasibility of using N-heterocyclic carbenes (NHCs) as corrosion resistant additives in their existing immersion facilities for a select set of Mg and Al alloys currently used in GM vehicles. The key goals of the project are to: (1) Identify a promising set of carbene-based coatings for Al and Mg alloys; (2) Evaluate the corrosion properties of specific coated Mg and Al alloys that are not galvanically coupled; (3) Evaluate the corrosion properties of coated Mg alloys that are galvanically coupled to coated Al alloys; (4) Identify an industrially viable carbene-based corrosion-resistant additive that is compatible with GM's existing coating protocol.
